Faulty Product Detection and Separation System

Industrial Automation & Mechatronics fabrication final year project with complete documentation support.

Manual inspection of products on production lines is slow, inconsistent and labor-intensive. Modern manufacturing demands automated quality control that can detect defects in real time and remove faulty items without stopping the line.

This Faulty Product Detection and Separation System uses a conveyor belt, sensor array (IR, color or proximity), microcontroller and a mechanical or pneumatic rejection mechanism to identify and divert defective products into a separate bin — improving quality, speed and reliability.

Abstract

Quality control is critical in manufacturing. Defective products that reach customers damage brand reputation and increase costs. Traditional visual inspection by humans is subjective, slow and prone to fatigue-related errors.

This project presents an automated Faulty Product Detection and Separation System that continuously monitors products moving on a conveyor. Sensors detect deviations in size, color, presence or other predefined criteria. When a fault is identified, the microcontroller triggers a rejection mechanism (servo arm, pneumatic cylinder or diverter flap) that redirects the item into a reject bin while good products continue downstream.

The system is an ideal final-year project for students interested in industrial automation, mechatronics, embedded systems and smart manufacturing (Industry 4.0 concepts).

Working Principle

  • Products travel on a continuously moving conveyor belt driven by a DC motor.
  • Sensors (IR, color, ultrasonic or inductive) inspect each item as it passes the detection zone.
  • Microcontroller compares sensor readings against set thresholds to decide “good” or “faulty”.
  • On detection of a fault, a rejection actuator (servo, solenoid or pneumatic cylinder) diverts the product into a separate collection bin.

Advantages

  • Eliminates human error and fatigue in inspection tasks.
  • Increases throughput and consistency of quality control.
  • Reduces labor cost and improves workplace safety.
  • Easily scalable and adaptable to different product types and defect criteria.

Challenges

  • Accurate sensing under varying ambient light and product orientation.
  • Precise timing between detection and rejection to avoid missing or double-rejecting items.
  • Reliable mechanical design of the diverter under continuous operation.
  • Balancing conveyor speed with sensor response time and actuator speed.
